I'll sort out a fresh thread with the history on this car and tack this on the end but I've had it some time and kind of neglected to finish it when I started a major rebuild. I left it almost ready to paint just over a year ago and it hasn't moved since then. I'm losing my garage soon so first job is to get some paint on it, then I can re-assemble and get it roadworthy again.

The tyres were flat and it had become a bit of a junk store with parts for my Pop dumped all over it and a bike propped on the front. I haven't kept the garage tidy at all so this was what I was up against:

Junk everywhere and no space to move in what is actually quite a big garage! I dumped the shopping trolley out on the road "as seen in my engine build thread" and one of my busybody neighbours kindly walked it back round to the supermarket. Stuck a few things in the Pop and it was ready to drag out so I could clean the garage:

Much better. After hoovering the roof, walls and floor I could get on with some work and priority was getting a makeshift bench together. Two Workmates and a length of discarded worktop prove perfect for my masking and paint mixing table:

No makeshift bench would be complete without ghetto makeshift toolmaking. I bought a roll of brown paper to mask up with and figured it would be easier if it had a dispenser. I had a length of pipe the right diameter and exactly the right length to hang it between a pair of axle stands:

Now some lines marked on the bench at various lengths and a sharp 60cm steel rule to tear the paper and I'm ready to go.

I already did the engine bay so that needs to be covered up which I tackled first:

Behold how dark it is. Side windows were next but it was too dark so I'll do it in the morning followed by the doors and back window, then I'll be able to lay some primer on it.

Got nice dry weather predicted tomorrow and searing 13 degree C heat so should be ideal for a bit of priming

Yesterday I left off with the engine bay masked up but I couldn't see to stick the side windows in. Actually the problem was there was too much junk in the car and it wouldn't accomodate me as well so I pulled it all out and set about giving it a damn good clean inside because it was full of dust, a common blight with spray jobs be they professional or er, not professional like mine.

I got some lovely mint seats and had the sense to cover them up with a sheet so it was as clean as the day I scrubbed it down in the bath when I pulled the sheet off:

I stuck the masking paper on the inside so that the outer edges of the window frames would get paint. It would have been a lot easier to go on the outside but I don't have the window rubbers yet so I don't know how much they overlap. If I'd masked on the outside there's a risk I might see an edge around where the rubber sits:

From the inside, hardest bit was near the front of the door because the steering column was in the way. Also had to take the gearstick out to stop it sticking up my bum:

And finally after papering myself in the car I had to climb out the back window which had somehow shrunk to half its normal size. Glad I lost that half stone I put on over Christmas. My view as I peered back in:

A quick re-arrange of my garage and I got the car into a position that I could get down both sides to spray it:

Damn cramped and the neighbours seem to have smelled that something exciting was happening because as soon as I popped the lid off the tin of paint they all came visiting to see what was going on. I got rid of them like this...

It's two good coats of yellow high-build primer all over. I'm going to stone-chip the sills, inner wings and back panel next then give it one more heavy coat of yellow, then it's a quick flat down to knock off the orange peel and on with some red.

Moving swifly on, next on the agenda is a dose of stonechip paint, a thick rubbery paint that dries with a texture. Its main purpose is to prevent stone chips breaking through paintwork to the metal underneath but it goes on with a texture that you can control with the thickness of the paint. This is what I'm interested in. Because I have replaced the sills, rear quarters, rear panel and heavily repaired the front quarters I want to lay on a 'distraction' line along the bottom of the car to hide any slight contour changes in my filler work or the new panels which will show up in flat gloss.

This is what I mean:

Basically this pillar is heavily repaired and I have filled the outer face smooth. It's under the flipfront and out of view most of the time but when I open it I don't want people going uuuugh when they see welding lines, so I have hidden them under the stonechip. You can still see them but it's not screaming in your face.

At the back of the sill you can't immediately see that the replacement sill isn't exactly the same shape as the original:

Once painted one colour and with a bit more primer the texture will mask that line and you won't notice it. Same at the back:

This is underneath the back panel so you won't see it at all, I guess I got bored and wanted to waste precious paint:

Finally while I had the mask out I doused the exhaust manifold wrapping in VHT (very high temperature) paint. I put enough on there to soak in well to give the wrap some added support and strength and hold the fibres down.

That's fascinating!

Do you fancy pulling my bonnet off and respraying it that nice fire engine red after giving it a good coating of stonechip paint? 220k miles mostly up and down the A12 is taking it's toll and there are a LOT of chips!

These are the beasties:

4.5", 6" and 15" megaboard. These are the ones you pull the steel rods out to make them more flexible and use the 2.75" wide Klingspor sanding paper on.

I've managed to get a bit further than I thought I would this week already. The body is now primed up and doesn't need any more, just a quick knock back to take off the orange peel and then the top coat can go on. I also got a quick coat on the back panel since I had some paint left in the gun. The temperature has dropped a bit so I won't do the topcoat this week, but I'll get the doors and bootlid done in primer and maybe look at starting the flipfront. As long as it stays dry I'll be fine because I can poke the car out the back of the garage while I spray the other bits.

Anyway, watch this space because tomorrow I'll have some more pics of the other bits licked in yellow creamy goodness ;)

Tonight I would have got more done if my stomach hadn't got the better of me. I was literally running on fumes and by 8pm I was forced to pack up and go hunting instead.

I dragged the car outside to make some space in the garage because I wanted to mask up and put some paint on the doors. Fear the power of the flash on my camera:

Then I set about masking the windows in the doors and ran into my first problem which was where to spray them. It's not my garage so I can't just go and spray and not worry about the paint on the floor or walls so I had a re-arrange of my comedy oversize boxes and propped one behind the doors so I could spray against the wall:

The bootlid was easier because it could just sit on the spare workmate, it just meant I lost the bench I use for the keeping the spraygun on and cleaning up afterwards. That went bang smack in the middle, looks randomly placed but I actually orientated it so that when I was spraying I'd have light reflecting off it so I could see how much paint I was putting on:

Don't ask what's sprayed on the inside of the lid, it was before I owned it...

Mixed up about 260ml of paint and sprayed the inside of the doors and a good coat inside the bootlid. The reason I did the inside first was I can flip it over and I don't need to worry about overspray getting on it when I do the other side because you won't see the insides. It's interesting how far the paint goes, would a 300ml rattle can have gone this far?

It was at this point my stomach was rumbling so much there was risk I'd disturb the dust in the rafters so I knocked it on the head, cleaned down, showered and headed to Kebab Ye for a shish kebab and chips with a few glasses of red. Yep you've guessed it, she's out tonight :)

Tonight I flipped the doors round and the bootlid over and slapped on 4 nice heavy coats of yellow. So it was back to this again at first:

I lifted the doors off the ground by standing them up on bricks so they wouldn't stick to the cardboard I'm using to protect the floor:

After 2 coats, they looked great but I was a bit keen with the spray gun and got a couple of runs:

This is fine because I'm going to be block sanding and with two more heavy coats on top of that the runs are now hardly a problem at all. It's amazing that I blocked down the original paint and filler with 180-grit paper and this paint has completely buried it!

Boot looks nice and consistent now and I managed to get a few coats on that pesky back panel:

So this is nearly it. The car is now down to just three colours, red in the engine bay, yellw all over and blue flip front. Next job is to tackle that beaten p beast and get it in some kind of shape that I can spray onto. I roughly got it there before but it needs a lot more work before painting.

Bit of a late start today and not got very far compared to the rest of the week. I've been block sanding but not having much success so it's a good job I started on a discrete easy to fix panel, the bootlid.

Just had a chat with a mate on the phone and we think the problem is my grade of paper is too fine, that's why it's clogging up real fast and not knocking the orange peel back. Mark suggested 120 which I thought would be a bit too coarse since there's going to be topcoat going straight on it. I just double-checked my order and there's a few metres of 180 and 240 so that's a top result. Change of plan then - I'll be working on the flipfront instead. I can do a bit of prep on that, filling etc then blow the inside in with stonechip paint tonight and it'll be ready to handle tomorrow.

Right now, a few moments web surfing and a tea and donut (tip your head back and make that Homer Simpson mmmmm donuts noise)

The flipfront is rough. It's old and it's got racing heritage. You can read that as it has been used hard, it's beaten to hell and it sat in someone's front garden for a long time. The great thing is it cost next to nothing and I've already made most of the repairs so everything else is cosmetic.

I need to add some holes at the back to vent into the heater. I thought about patching in a grill as per original but it's a flipfront with no features so it would be more suited to some racing treatment with the hole saw. 5 equally spaced holes should do it as sketched out:

Well not exactly like that because I was using my trusty 9V Bosch battery drill which is STILL going strong, it was a bit slower in real life. I got two perfect holes, two good holes and the one in the middle went a bit stepped but it looks fine:

Then I was a bit stuck what to do with the rest of the day. Because of the colour and the extent of the damage it's very hard to fill and see what needs doing on the flipfront. I decided the best line of attack would be to get a few coats of primer on it, then it's both flat and a colour I can mark up where it needs attention. First coat is a thin one:

Next a real good heavy coat which I was surprised didn't run:

And that's where I left off tonight. I have enough primer left for one more big coat on the flipfront so I might need to get some more depending what I decide to do with it. It's tempting to leave it rough because it's going to deteriorate on the car and I've always planned to make it a feature rather than try and hide the fact that it's flipfronted. So it's ripples in the fibreglass, no shut lines and straps down the sides. I think a few licks of stopper to fill the holes and I'll leave it at that.

I'm happy that everything is yellow. It feels like it's got somewhere now, it's so tempting to sling it all together to see what my car looks like in one piece again but I haven't got time for all that.

Just kidding, but you're really making me want to get going on a project, but it's entirely too cold around here for anything resembling paint.

I was originally a little dubious about your choice of yellow for paint, as I really liked the red. But it's beginning to grow on me and I think it looks ace.

Keep up with the updates, this is quickly turning out to be my favorite thread.

I think the yellow is just a primer and it will indeed be red again!
Yes, it's yellow primer because it'll make the red on top shine a lot harder :)

But I have seen one in gloss mustard yellow and it looked fantastic.

27-01-2008: The primer on the flipfront has done exactly what I wanted it to. It shows up all the pin holes, scratches, chips and cracks so I can see where to put the stopper. Stopper is a very fine filler specifically for filling small imperfections at the priming stage. Normally you'd only need a tiny amount but I've applied it quite liberally as there's a lot of holes to fill:

Then you rub it all back off. This is during:

Now it's ready for final priming once I've applied some stonechip along the front edge and at the tips at the back. These are the bits that are going to get smashed about on opening and closing so I can reduce the visual impact by adding some texture. Masked and sprayed:

Here's some from last night on another file host. Got 3 good heavy coats on the flipfront and I'm really happy with it. All the pinholes and scratches are buried and I'm really pleased with how it's come out:

The sanders arrived yesterday with a lot of sanding paper so I can get on with the blocking down this week. The weather is taking a turn for the worse though so I'm not sure if I'll get to spray it next week. I need it to be dry and preferably above 10 degrees C. I've booked the week off work anyway but I can cancel if I need to :D

Only a small amount of progress this week due to circumstances but some is better than none and this needed doing desperately. The headlight trims needed a whack with primer and I had a few drips of paint left which I hoped would stretch.

Finally where I had started to flat the boot I'd put a load of scratches in it by using paper that was too rough. I was worried it would show through the paint so better safe than sorry I blew another coat over the offending area to smooth it down:

I can re-rub it now with the correct grade paper and my final finish will be better as a result. I figure by getting as best finish as I can on the primer it'll save me work on the topcoat, what with being a novice sprayer and all :D

It's been a short while since I updated last but work must go on at a fast pace and I took a few days off to get some of the more time consuming bits done, namely the rubbing down and spraying. Had a really bad day and lost my direction a bit and started playing with the Pop on day Wednesday but got back on track yesterday and got the rubbing down done, then cleaned down the garage. I bought a roll of polythene to put down on the floor to protect from overspray and shot a few coats on the inside of the doors.

Then to my absolute delight today has turned into beautiful weather and I could ask for more to spray in. So slight change of plan I rolled out an area outside the garage to spray on giving me much more space and an empty garage to work in. Meh, I lost count! I gauged it by how much paint was gone out the tin and how deep it looked. The last two coats I layed on thick and wet, got one run on the driver's side which is nothing to deal with at all and it's come out superb. A few bits of dust but nothing that won't polish out and orange peel is a minimum. Anyway, I'll let the pictues do the talking...

As you can see my sunlight has gone down and the temperature has dropped so the paint hasn't cured as quick as it did earlier in the day. I've had to leave them downstairs for a few hours to cure so a DON'T TOUCH! notice was in order:

More red gone antics gone on Sunday and it's been a really long day. Time to tackle final paint on the flipfront. First I pulled it into the middle of the garage and sanded out the orange peel in the primer. I couldn't get it out completely because I'd sanded the fibreglass with paper that was too coarse and I risked going through to the blue gelcoat so I took the worst out and let the topcoat fill in the rest. 2K is really good at that. Where I was going to spray was dangerously close to my freshly sprayed doors so I covered them up with some poly sheet and turned the car around to keep the fresher panels away from my spray area:

I then made myself a custom spray booth out the front:

First coat went on nice and stripy, I was tempted to leave it at that because it actually looked really cool Work In Progress style:

In between coats I boshed paint on the headlight trims and the rear panel:

After about 4 coats they were looking supoib so I put them at the back of the garage where they wouldn't get any overspray:

I was tempted to go on but the sun was over the yard so any more wouldn't have gelled in time to get another coat on and would have taken ages to cure after that. The last two coats went on nice and wet and really flatted out so there's no bother there, I can always lay a load more on at a later date.

So that's it with the painting. The car has taken just 2.5 litres of paint and that's about 6 coats all over. It's buried everything underneath nicely and is now ready to flat and polish at some point. I'm going to leave it to very last so the paint has had plenty of time to cure and shrink back. This many coats sprayed in non-ideal conditions does have a habit of shrinking slightly, nowhere near as much as celly but it still does it. In the meantime it's REASSEMBLY TIME!!!

Kinda slow progress this week but it's starting to take shape. This is how I left it on Saturday in the garage. Doors are on and flipfront is on its hinges so the car is easy to move around in one piece:

I re-arranged the garage a bit so the back corner is now a worktop set out on two Workmates and I can lay out various bits of trim, engine bits etc. All those bits that are difficult to do on the floor. Monday night I lugged all the interior down from the flat to the garage incuding the seats so the whole car is back in the garage for the first time in probably 3 years!!! Up in the warmth of the flat I cut my space mat insulation to the template I made back in about 2005 and last night gave it a trial fit. Couple of trims here and there and it dropped straight in:

I bought some new fitted carpets off eBay a long long time ago, clearly in anticipation, and dropped them on top to see what they looked like. "Fitted" is a word I wouldn't have used personally because they are as baggy as hell, but I have to admit it does look a lot better than what I had in there before and it'll be fine once the seats are bolted in.

Once I'd finished faffing I cut holes in the space mat so I could get through to bolt the seats in, a surprisingly fiddly job, then ripped all the old black rear interior panels out and replaced them with the lush red ones I had hiding under the spare bed:

I wanted to continue but I was a few nuts and bolts short to bolt the seats in and there's a few interior fixings missing to hold the door panels and handles on. I got the bolts tonight but, typically, my enthusiasm was curbed by my Pop refusing to start so I had to deal with that or risk having to drive her car to work again. I had put some new plugs in it and they obviously don't like my ludicrously keen gapping technique in the cold weather so once I'd closed them up a bit it fired up great. It was one of those nights where I kept bashing my head and dropping things, then the kid from round the corner turned up so instead of shouting at it and swearing (which would have fixed it) I had to stifle my anger and the job took longer than necessary.

So here we are with a pocket full of nuts and bolts, patiently waiting until tomorrow night in the garage...

The engine is a bit special, it's an early style head, fully race flowed with dual valve springs, oversize valves and steel rocker gear mated to a later block so I get 1700cc instead of 1500cc (original engine was 997cc). It's got light pistons and rods, lightened flywheel and a rally cam. Twin 40 Webers and a 4-into-1 race manifold. That's all going through the old rally box of choice from the 1960's so will be quite lively.

BB the prize is going to be able to finally drive the thing again :D

Not much going on over the last few weeks due to work commitments and it's set me back quite a bit so I'm glad to have a long weekend free to catch up. My wallet has to take a light bashing too because I'm short of a few bits and bobs. So far this weekend it's been a battery and a new alternator. Jaysus have these things gone up a bit in price in the last few years or what? £45 for an alternator!!!

Well it would have been if I'd got it from the shop. Instead I opted for a "new" one off eBay that set me back £1. Yes folks, that's less than half a drink for this:

Shame the postage was a tenner but it's quite heavy. Don't know what it is but my cars have always eaten batteries, even since I switched to alternators from dynamos so I opted to spend a bit more and get the battery from Halfords so I can take the mick out of them with their 3 year warranty. Mugs. I also managed to leave the old dead battery in the shop by mistake, of course it was a mistake.

Kicking off today the foxes decided to eat about a foot of my extension lead so that needed dealing with first:

So glad I didn't just flick the switch because that would have gone kaboom! I don't normally do jobs this properly but I soldered and heatshrinked and wrapped it all back up again:

While I was doing that the weather started closing in (rain, wind, hail, wind, snow etc) so I decided to bring a few bits up and work from the warmth and comfort of the sofa. Brought up the inlet manifold, studs, carbs and hubcaps.

Now I need the aid of my all time favourite product, Chemical Metal. I've had no success with studlock in the past so I'm going to glue the studs in permanently with this stuff.

Used the tried and tested two-nuts method to screw the studs in and let them set. I totally forgot to check if the length was ok so here's hoping...

The manifold is a 105Speed pre-crossflow 2xDCOE inlet. Unlike a lot of pre-crossflow DCOE manifolds this one is one-piece rather than a pair and it makes mounting the carbs a lot lot easier and stops the carbs or one side of the manifold coming loose. It's needed a bit of modification to suit and the metal is a bit thin at the bottom but it's otherwise great. More about that later.

This little interior light fitment here is probably one of the hardest parts of a 105E to get hold of because it's brittle and breaks to bits when you take the lens off it. I scavenged this one for nothing but it broke up when I was taking it off. Bit of Chemical Metal and it was fixed:

Basically I have a habit of over-carbing my engines so this time I'm doing the unspeakable and being sensible on my choice of chokes and jets. It'll also mean I won't run lean at the top end which I have done in the past by using oversize chokes in a 40 body. 34mm is the maximum you should use but you can get 36's from Burton. If you look at them they really don't throttle the flow very much in a 40 DCOE and thus don't draw the fuel in very well, the 36 is more suited to a 45 body. I'm going to drop down one size to a 34mm and rejet the carb to suit. It'll still have plenty of flow - don't worry.

Here's how you change the jets. There's four of everything, one for each carb barrel and they are all accessible from the top of the carb so you can do this in situ if you don't have access to a comfy sofa and coffee table like I do (yes, she's away again). Main and idle jets are under this cover:

This is the one that empties your petrol tank when you press the accelerator. Yes, it's this one single jet that gives Webers their legendary bad fuel economy:

Because there's four of them that's four times the squirt it shoots in every time you press go compared to other carbs. Fine when you're on the move but it chews petrol in stop start traffic. Thankfully with the smaller chokes I dropped a couple of sizes and it'll probably make a big difference.

The chokes are down the carb barrels and you have to take the trumpets out to access them. The trumpets are secured with these tabs:

Then depending on the age of the DCOE you slacken the screws in the side of the body and slide out the auxilliary venturi (on the right) and the choke shown on the left:

Once back together I had a trial fit. The studs are a bit long but nothing to worry about, but the web on the front of the manifold is right in the way of the throttle linkage so I'm going to have to file it right back to clear it. Once it stops snowing outside Ill venture down to the garage for some more tools.

Quick offer up to the car and it kinda fits. It's too tight against the 105Speed exhaust manifold to be able to put both parts in at the same time so both of them are going to need a bit of a shave before anything can go back on the engine. It's out by about a mm on each side which explains why the bolts are so damn tight to put back in because they are right against the slots. No matter, Mr File can deal with that.

First major setback yesterday and it was a bit of a blow when I came across it but having thought about it I think I have a plan up my sleeve. Basically when I was fitting up the flipfront I glassed in the original bonnet catch. It worked pretty well and gave me a bit of security because it meant it could only be opened from inside the car:

What I didn't think about was the flipfront hinges in a different place to the bonnet so the catch swings in at quite a shallow angle. I didn't have the heater box fitted at the time and never thought it might foul but it won't close now I've fitted the heater. On top of that although the flipfront looks like the original bonnet it's actually a completely different shape and the heater vent is in a different place. That means with the flipfront closed it's only half over the heater opening and the small bit of glassing I did for the catch sits on the back of the heater box.

I think I can work around it without cutting the catch back off and without losing my heater. I think the answer is to cut a relief out the back of the heater so the catch can pass through it and it'll clear the catch mounting as well.

Today it's been snowing all day and I couldn't bring myself to go out in the cold like yesterday so I brought all the trim up to the flat and got polishing:

It's an interesting mix of chrome, stainless, aluminium and chrome on aluminium. Some of it has come up really nicely but some of it is beyond repair and will never look great, specifically the chrome on aluminium parts because the pitting is deep and the aluminium underneath has corroded away. I'll put it on the car for now because I'm not that bothered about it but as I spot bits on eBay and in the autojumble I'll replace it. I'm not interested in spending huge amounts of money on re-chroming or NOS parts because this has been a budget build at the end of the day and it has already cost a HUGE amount more than I thought it would!!!
